    Have you thought of changing the DX driver in the dropin for a 8x7135 based driver from KD or Shiningbeam and then just running some good rechargeable NiMH D Cells? Safe chemistry, high capacity (long runtime!) and easy.

    That pitting in the anodizing is from the potassium hydroxide. A strong base is what is commonly used to remove anodizing from aluminum, you just have to be careful how long you leave it because it will eat the aluminum too. Sorry can't help with taking apart the switch.
