question - bad idea?

I just finished one of my first mods... Not anything big, but it worked. I took a maglite solitaire, drilled out the little bulb holder with a 1/8" drill, inserted a 2xaa mini mag bulb, and am using an AW10440 3.7v to run it. Very bright.

I noticed that it wouldn't really turn off... The reflector wasn't really pushing down on the black bulb holder. I cut a piece of thin cardboard to fit, and it works. Do you think it's safe, though? I don't think it would get hot enough to catch fire, but who knows..... ?

i believe it would be completly unsafe, as the 10440 has no curcuit protection and a hotwire out of it , would easily drop the voltage too low.
then you say it has trouble turning off too, and mabey it kicks on by itself.

i would still do it :) at the least you should:
Pull it when it dims, check your voltage , dont let it go below spec,
if it does, then be very wary of it when on a charger.
if it starts self discharging or heating on the charger ,
then change it out.
do a lockout of it during a transport or storage, by some battery disconnect method, like small insulator.
if it starts overheating when on, get it away from the women and children

as far as the heat from the bulb, i donno, does it run that long?
