hmm, I unscrewed it again and this time it went back on perfectly.
Problem solved. Now, how do I take of the knob? I read in another post
that there is a locking nut on the knob? How do you get that off?

After inspecting it I saw there is an artefact on the led. So I opened
it up and I've got thermal paste on the led. Oh well, I guess I will
have to get the led upgraded anyways. But when I put the head back on I
get the gap again. What's the trick for putting the head back on
without the gap? I'm shooting about 1 for 20 right now. I know if I
keep trying it will sit flush again but what am I doing wrong? Are the
wires getting in the way? The 007 is an awesome light but I'm just an
inept user.
btw, should I try cleaning the dome of the led? I'm sure that will go smoothly too.

I wouldn't touch it again until someone who knows comes here and tells
you a thing or two. No offense, but it sounds like your fixin' what
wasn't broken because you fiddled where there want no fiddlin'
necessary.

Yeah, I was fiddling with what wasn't broken. But I was curious to see
the led. I learn by trail and error. Overall no harm done. I've got it
all back together. There's some thermal paste on the side of the dome
but the beam still looks fine. If I'm unhappy with it then I can always
attempt to upgrade the led or send it off to a skilled modder.
Is there a proper way to align the led board so that you can screw down
the head without the gap? After numerous tries it fell back into place
for me.

This is an easy one - as I've taken apart my Spy007 and swapped the LED and stuff a few times.
First off - do not try to take the knob off. You have to remove the
driver board from the inside, which is held in with the nylon screw and
then it is accessible from the inside.
Regarding the gap in the head, it has to do with the way the LED and
heatsink sit in the head. There is a video of assembly of the Spy005
that Dave (Data) did on Youtube. Let me find that and I'll link it
here. It shows how to re-assemble the head - it's very easy once you
see it done once.

You need to put the pressure (but not a lot, just enough to hold the
LED in place) straight down on the top of the LED so you want to use
something which will not harm the lens.
