    Unless both leds have the exact same forward voltage you can not compare them when run from a battery. In general the neutral ones are less efficient and thus run hotter. Are the stars the same?

    If the threads are covered with grease they are be somewhat airtight. The small hole allows the air to escape fom the light if it is screwed together. The trapped air would build up pressure and cause the tailcap to bulge out, especially if the already pressurized air expands if the whole light...

    First post has the datasheet linked. If your Battery is >2v over your Led voltage you can drive up to 4 Leds in series.

    Yes, exactly like this, if you can make a suited heatsink. Not really quicker, just better. In your picture most likely two different solders are used, otherwise the wires fall of when soldering the LED (guess why i know) Search for indium on CPF and you will find a elegant solution.

    If you already go through the hassle of soldering that expensive led why do you use a cheesy star? Directly soldered to the heatsink or a 2mm copper plate as heat spreader gives a much better thermal path. it is more work, but especially with LEDs that produce this much heat i guess it is worth...
