I am looking for the best and brightest headlamp led light. Any recommendations?

get a cheapie 2 cell headlamp with a switch and convert it to luxean star. trust me you will love it and it probebly won't cost more than 30 bucks - way less than the cheapest led headlamp out there. or look into the bayanet base led retrofit bulbs

Ok, I have a cheap 2AA headlamp with a pushbutton switch on the side and a bi-pin type bulb. So I don't have to worry about the switching. I know where to get a LS. Do I just connect it directly or do i need some kind of resistor? If so what size, I'm game to try this and I can follow directions and do simple math. E=I/R right? Should I put a heatsink on it?

In a 3V configuration you will not need a resistor and probably won't need a heatsink either. You may want to try to squeeze in a LM2621 board to give regulated 3V output (if there is room in the light) in order to prevent the light from dimming as the batteries die, but it's up to you.

The new Photon Fusion also holds a lot of promise, albeit more expensive : http://www.candlepowerforums.com/cgi-bin/ultimatebb.cgi?ubb=get_topic&f=3&t=000803

Take a look at this. This site has very detailed information on how to construct one.

Not all cavers agree that Gerrie made the perfect light.
Anyway, the easiest way will be to get a LuxBrite, it uses the same housing caver dave mentioned. http://www.luxbrite.co.uk/
