I was wondering if anyone has ever thought of making a light with a melamine plastic body? Since it's tough, cheap, isn't thermal reactive to the level of heat that Luxeons give off. Would also be corrosion resistant.

Several problems with melamine make it a pretty rotten option for LED flashlight construction. First heat, it's a fairly effective insulator. Meaning any LED inside of it is going to cook in pretty short order. Second construction, it's certainly hard and resilient. But I'm not sure how it would handle threading/taping. More importantly, how many home fabricators their own injection molding system? I'm guessing not to many. Third it's a pretty hazardous process for a home fabricator to work with. Formaldehyde and it's associated bi-products are no joke.
