Hi - A standard Luxeon 1 watt star appears to have a base (Al core board) diameter of approx 18 - 20mm. Has anyone ever tried to trim this to approx. 16mm diameter and how hard was it ?

Talking about the star heatsink? I've trimmed it down... It's very easy. I use a dremel cut off bit, but pliers work well too. Then I file the edges smooth. I cut stars down to mod 2AA flashlights.

Thanks - Are you doing anything to protect the LED itself from debris ?

You mean from the cutting? Just protecting it with my thumb or a piece of foam sometimes. It's so easy to cut that star board you shouldn't damage the emitter as long as you're not being careless.
