First, this is using the original lens and reflector. It may be far better to use an aspheric with a cutoff, but I dont have one to test. Im also planning two bicycle lights, one led each, so suggestions welcome. The led used here is slightly scratched, and will be for lighting up my garage.
So, today I had the headlight out of bike, for some testing. The lights on my CG125 motorbike are useless. A 90 mile journey in the dark, country roads, is bordering on suicidal. I dont plan on breaking any sensible laws, and one of my goals is to make sure this does not annoy oncoming traffic, thats the main reson I didnt go with HIDs...
So some tests, comparing to the standard 35w plain, non-halogen bulb. The led is a Cree XML T6, 1C tint.
This is directly soldered onto a copper plate, and paste onto the copper bar. I dont like the idea of stars, but I will admit this current solution is not the neatest.
For the other 5 LEDs, the copper heatsink will have a 3mm wide, 1.5mm high raised strip, to solder to. This gives enough space to slide pcb underneath, for the +- connection.
Also considering the idea of watercooling. It will be very simple however, probably relying on convection - heat will not travel well down such a long bar, and the led needs to be inside the reflector.
35w Low beam.

LED Low beam, 0.17A, 0.5w
LED Low beam, 0.75A, 2.4w
LED Low beam, 1.75A, 5.6w
LED High beam, 1.75A, 5.6w
Its rated for 10w, but I need to stop using protoboard if I want more than 2A from the computers 5v line!
There is some variation in the LED beam, because Im trying to aim it at the correct part of the reflector. If I make a holder, it will be adjustable in some way, so I can get it right.
The plan would be two leds for the low beam, to give some extra light on the nearer ground, which the standard is missing. One led for the high beam as it would be on with the low beams.
The bike cant power two 35w filaments so this is a huge advantage.
