I've been working for a while on a flashlight that would use 2 LR1325 (4xLR44 cells) batteries, which would have the same size format as a 1xAA light.

After some discussion with another CPF'er who was also interested in seeing a DB/LuxIII sandwich, I decided I'd give it a try.

I cut a copper slug from some 9/16" copper rod stock as an emitter board and epoxied this to a DB917. I had cut the slug from aluminum initially but moved to copper since I could solder a -ve in to the convertor, and still provide thermal mass for the TV0J emitter.

The slug was epoxied to the DB using Super Weld, which had better thermal characteristics (HDT) than AA and was more readily available than Devcon epoxies.

Here are the final components prior to assembly. The new sandwich was tested in both this Stoplight and an MMM.

Both lights are using Fraen LP optics, the Sandwich is already dimming after running non-stop for five minutes on the LR1325 alkalines.

Sorry again about the poor image quality, maybe I should stop buying lights for a while and get a better camera. /ubbthreads/images/graemlins/blush.gif
 
The LR1325's were not doing the sandwich any justice, and I don't have any Lithium versions, so I thought I'd add an extra beamshot, feeding the sandwich with 2x123's for a better comparison.
