I am working on a project based on the SST-90 emitter. I plan to machine the ( LED/ reflector/window) housing/ heat sink from a chunk of copper. I am hoping to have a part that is functional and attractive but need some input on how thick I should make the copper under the led and wall thickness around the housing to get the heat out to my dissipation array. I have some ideas on creating the array but cant provide a drawing yet, ( I am looking for spot reflectors to install in my housing and cant draw anything until I have one). Any input on this will help reduce the number of emitters I melt ! I can always cut more out of the base but I dont want to start so thick that I cant pull the heat off the base plate area.

This one was made to house a TIR optic, but with a little help from Mr. Dremel, I was able to get this Aleph reflector to drop fully inside of it.

The project remains unfinished at the moment, it is really hard to get solder to stick to copper!

It is very thin at the base, the majority of the heatsink is in the sidewall...
 
There's a more appropriate section of Cpf for this.
