KL4 Mods - How to improve throw???

Has anyone here figured out how to improve throw on the KL4 without sacrificing lumen output??

My thoughts exactly. I believe the KL4 was designed to produce a flood beam, and the KL5 for a tighter hotspot.

Yup, hard to overcome physics. Want throw? You need a bigger (deeper) reflector. Or you can get a PR head, sort of like a turbo head for the E series, to improve throw just a tad more than the stock reflector. But you might as well get another flashlight as said above. The L5 will also run quite a while without frying the LED to death like the L4 does.

I've heard that replacing the existing led with an LIII produces more throw.

It does produce more throw, but you get less overall light. The other thing is that if you simply do a lux swap, you'll be limited to running either a singe 123 or a single li-ion rechargeable. 2X123's will be a NO, NO, unless you go with a buck converter.
