I've some spare 1W luxeon and a 2XAA maglite lying around. Thinking of buying the madmax or Badboy bare converter board. Other than the board and optics, is there anything else that I'll need to get?

Wayne used to sell the bare boards, used as the top piece of a sammich, that are used to mount the led on.
I havent seen them on the site in a while though.

I think you will need the connectors he uses also, and then some epoxy.

Getting the converter and board for the led PERFECTLY straight and level will be tricky though.

I bought a converter, emitter board (comes with the 'connectors') and a bare emitter (Royal Blue HD) not too long ago. I actually got mine precicely centered and leveled, it looks great! I also payed close attention to the resulting sandwich so it would be nice and square. I have not epoxied it yet, but that is the next step. Something I need to do.

YOu can run a BB400 without epoxy without damage on fresh batts, but it might overheat on drained cells. I would epoxy it if you are planning any extended runtime.

Since Wayne dosen't sell the bare board anymore, I have to get the fully assembled sandwich instead of the bare sandwich right? Is there any sites that show the assembling the the bare sandwich? I would like to take a look of how it look like, maybe I can fabricate one on my own. Thanks.

you need the converter board, a "connectors and bare emitter board here: http://secure3.dnsaction.com/~anlighte/shop/default.php?cPath=23&osCsid=7a52834cd7a26a4ceb98ea7a7652d2f1

and if you dont want to mod the existing reflector you can use an NX05 or LP fraen optic, or even a Mcflood.

I think you need an Oring too, and a glass lens is much better than the ole plastic poop.

The shoppe has all of that I think.

If you go to www.theledguy.com there is lots of info and i wouldn't be surprised if you found a description of how to put together a sammich.
