I can only turn off my Mini-Mag/MM+ by using the Kroll or screwing the head down pretty hard, which I fear may damage the sandwich. Is it normal?
 
I think you're better off epoxying the head to the body, and only rely on the Kroll. That's what I've done with mine, at least. Makes the light seem "sturdier" to hold and use when the head is in integral part of the body, too.

It is not normal for the MiniMag to be hard to turn off with the Sandwich in place. I've made up about 40 MiniMags with Sandwiches & another 10 with NewBeams and they all worked the same as stock MiniMags. BTW I used the Kroll on all of these because I like it not because the stock switch didn't work.
 
Are you using a Fraen?
I've just tried my first MiniMag with a Fraen and I'm experiencing the same thing.
 
I've had three different sandwiches, two Inretech drop-ins, and three Opalec Newbeam led conversions, and have used the stock "twist to activate" switch on about half the modded MiniMags, and used Krolls on the other half. Never had a problem with twisting to turn, but over time, I've had to do some work on the Krolls for best results. I will frequently use both the Kroll and the stock switch to lock out the light so there is no chance of accidental activation. So far I haven't felt the need to epoxy the head to the body.

I have a few MiniMag/Sandwich/Fraen and I haven't had any problems with them. I even double checked and there is almost a half a turn after the light shuts off. You guys have me wondering what is causing this. Please let us know what you find. I have used NX05 for most of them, but I've used a few Fraen LP & McFlood without any problems also.

I had the same problem with one of my two units. From what I can tell, the O-ring is just a little on the large size and ends up popping past the Fraen optic; sometimes just halfway around the circumference. You should remove the head and verify the O-ring is correctly seated.

Edit: to add that I've done it with and without the tabs.
 
Maybe it's because this particular Mini-Mag is over 20 years old (but seldom if ever used), as it's a giveaway to first-class passengers of a certain airline.
