Hey again!
Just a few pics of my latest project for a friend. It's a 3D Mag converted from incandescent to a double XM-L2. I like using optics and you will notice that these look different from each other. One is medium beam, the other is narrow. It gives a nice balance to the beam.
Here are the four machined pieces.
The little one is aluminum and is inserted into the top plastic piece. It is the contact for the spring from switch positive.
The right piece of plastic is just a keeper that goes into the body of the flashlight to keep the spring oriented properly.
The center piece is aluminum and is the heart of the drop in. It screws into the head and has a shoulder the mates with the flashlight body.

Here are a couple of a jig that I made to help with drilling the applicable holes. Note that I screwed it up.

Note the extra (untapped) holes in the heat sink. I'll be making another jig without the extra holes.
Everything ready for assembly. I lapped the top of the heat sink after deburring all of the holes. I also lapped the LED stars.
The little blobs on the heat sink are Arctic Silver prior to spreading.

Wired up. My soldering skills need work.
The black cap screws serve two functions. One of them is ground. Both of them serve as a means to screw the piece down into the head.
Finished Product
I also machined the head so that the bezel will screw down farther so that the lens doesn't rattle.
The top of the body got machined as well so that it is nice and flat for the shoulder of the heat sink to mate to.
