32650 protected appear to be almost exact D size replacement.

I'm guessing this is just a mistake and these are really 2.75 inches but who knows

I have two of these Novae 32650's, they are WAY longer than a D-size. Two won't fit in a 2D Mag without tailcap mod.
 
Novaeproducts Battery dimensions here. These were the original blue batteries. The last order I received months ago where light green. Probably same battery just different color shrink wrap.
 
It appears that the website is probably wrong here. The guy emailed me and said he measured them at 65mm but thats a bit short compared to the measurements others are showing and doesnt quite match even his specs on the site.

The good news for those modding a Maglite is that you can buy Maglite tailcaps for $3.50 online so no worries modifying them.........can always get more haha

1) If you have a 1D mag with a deep-sitting spring (standard tailcap mod) to begin with, do you need to remove some coils on one end of the tailcap spring or both ends, or also shorten the spring at the head-end of the battery tube to get that extra 5-8mm of length?

Or maybe replace the D mag spring with a C mag tailcap spring.

2) Will the 32650 battery fit inside the inner diameter of the tailcap itself if the spring is compressed a lot?

Ive done a 2D mag with 2x26650's and all that I had to do was flip the spring upside down. The spring still rested on teh same perch, but the bottom of the spring was sticking out just enough to press on the cells. Worth a shot before fiddling with de-anodizing the tail cap to do other mods.

The blue ones I have from Novae will fit inside the tail cap where the spring normal rest. There is a lip inside the tail cap where the spring sets. The lip is about a 1/8 or so deep and wider there than the rest of the tail cap hole. So the blue ones may fit a 1D without any other mods besides making the spring fit inside the tail cap. You can cut the bottom of the spring so that the diameter almost matches the hole in the tail cap or I think I have seen post where they did use a stock mag C spring. I dont know for sure the blue ones will work, just a guess. You will gain about a 1/8 inch or so. The green ones I have will not fit inside where the spring sits. They are a little bit wider on the bottom. It appears that they used a different pcb on the green ones. Could be that the pcb is on top of the battery. The green ones do not like much to have fit. I would assume that a dremel tool or some coarse sand paper would make quick work of this to allow them to fit. When I make A 1D I always cut the mag body to fit the 32650 rather than the normal D size. That way I dont have to mod the spring and most 18650's are close to the same length as the 32650's. So I can use either one with a adapter for the 18650.

As was mentioned the green ones wont fit int the tailcap so it requires a mod to place 2 in a Mag 2D. However, you can run 3 in a Mag 3D with two springs or 3 in a 4D with two springs. Works well, keeps batteries tight. I picked up a few Ministar310M-EXs to play around with. It is noticeably brighter with three 32650s in a 4D than two 32650s or the Magcharger pack. Impressive.

Novae also provided me with an aluminum tube style charger for two 32650s which charges them up quickly. Charger was pretty cheap but very good quality.

Do you mean 2?

Also, I have tested the capacity of these Novae 32650's at 1amp draw from 4.17v to 3.00v (under load) and they measured almost the whole 5.5aH they are rated at.

I'm not familiar with different D cell replacements, but from the 1 review I read of em, they are THE replacement for D cells. They've got a silver sleeve that reads the brand 'Feilong' on em

The one's I have seen where unprotected. I just dont like the idea of running that big of a unprotected li-ion in a hefty mag tube. This is one solution that I came up with that may allow the batteries to vent through the switch and out the switch cover, just incase things go wrong. I do this mod to every mag I build now.
 
These protected cells are only rated for 3.3amps discharge? Thats not very good. Has anyone tested one?

I've used both the older purple and new silver feilong cells.

My 3300L pulls 8A or so from fully charged cells (I only have a crappy multimeter at the moment, so let's use round numbers) and both versions of the feilongs have worked well. Interestingly the new silver ones are narrower than the older purple ones.

Simplec6, yes, I meant 2 in a 3D mag and 3 in a 4D mag. Sorry for the typo. In both cases I put two springs in the tail and it works nicely and holds the cells in there well. I'm also very impressed with the price/performance of these batteries. I have the three in a 4D and it is noticiably brighter on the spot. Up close you really cant notice a difference but it is definitely brighter. Good batteries. I havent read up enough on these Ministar31s to know where they peak out with light and I guess just make more heat but defintely worth pushing it if you have a 4D mag. I'll test runtimes on the next recharge.

I only have one 2D and the spring is quite long - compression about 4-5 times the way than these few mm "oversize".
My guess is, that the only problem is, that the spring is this STIFF. I almost have problems getting the back end in with normal batteries.
If the spring were less powerful, it should be much easier

(even when I would have hoped for more power in the cell. If an 18650 houses almost 3 Ah, then a 25650 should have those 5.5 Ah and a 32650 considerably more)
 
I was looking for protected cells (2) to use in a Fenix TK70, but I think the total draw is about 10 amps from the light, so I doubt these would handle that. Again, I need protected cells or else the flahslight will overdischarge them.
 
I originally made this post after reading the size specs on the Novae website. However, those specs were wrong and the pictures posted here show how much bigger they are than a standard D. A 2D mag will absolutely require a tail cap to be ground or drilled out to use these batteries. I think Novae has the spec of the unprotected cell.

I'm using them as follows: 3D mag with two 32650s and a Ministar310M-EX and also a 4D mag with three 32650s for another Ministar310M-EX. Both setups use two Maglite springs and no further modification required. And as mentioned, it is very impressive, especially with three.
