Class 4 entry: AAAA\'s new hat

I couldn't stop banging my head when I ruined a nice R3K SE by carelessly touching the inverted cone with a hot soldering ion /ubbthreads/images/graemlins/banghead.gif After letting it sit in my ever-growing pile of "dead solders", I figured I would try a heart transplant---fitting the Luxeon chip to the Arc AAA's Little Brother.

First, the half-melted SE dome was pried off with a paper cutter blade; the bond wire was disconnected from the leads and the base was nipped off with a nail cutter.

The next step was to reduce the size of the slug where the Luxeon chip was mounted. It was done by holding the slug base in a pair of pliers and sawing off the top portion (where the LED die was)

The "mini-Luxeon" was epoxied to the converter board---make sure the polarity was correct by checking with the DMM's diode testing function.

Connecting the bond wire to the board was really tricky with only a soldering ion, as the gold bond wire melted around the same temperature as the best "low melting point", silver-bearing solder I cound find.

Fortunately I made the connection before all the bond wire melted away /ubbthreads/images/graemlins/icon6.gif

The converter was a rearranged version of the old trusty Arc AAA circuit (see here), although I replaced the inductor with one with a smaller footprint.

The board was epoxied to protect the bare Luxeon die, and the "pill" was pushed into a plastic "shell" that fits snuggly ontop of a "pseudo AAAA" pulled from a 9V battery.

The On/Off control was done by pushing and pulling the "hat" vs. the battery.

The brightness was less than I had hoped. Because lots of side spill was wasted, and I only have regular clear epoxy instead of "optical grade" epoxy.

This is quite a challenging project, and hopefully it has put me as the first to have completed a heart transplant on a Luxeon /ubbthreads/images/graemlins/grin.gif

I only used a regular magnifying glass in most of the operation. When I do the bond-wire connection, I used a watchsmith's eye piece (20X) to inspect the connection.

I just ran across this. This is amazing! And I didn't know you could do that to a Luxeon and have it survive.

I just found this post - neat mod. It might be easier to use silver filled epoxy to bond the wire instead of soldering it. Much lower temps to deal with. - Soldering this is well beyond my ability.
 
Possible threadjack.....

I wonder what the thermal resistance would have been like on that die if it had be bonded to a copper heatsink...

IIRC, before the slug on a lux, there is one other chunk of aluminum glued between the slug and what the die is on (as seen above).

I've got 4 dead Royal Blue Lux3s (larger wire = lower resistance + forgetting to check current after change == /ubbthreads/images/graemlins/frown.gif Rossitron) that I can hack off the dome and take some pictures if someone want'em. But I don't think I'll be doing this to any working Luxeons unless someone can push 2+ amps thru a die without having the junction temp from going over, say, ~80c (~7.5C/W at room temp, perfect heatsink).

The current through the LS die isn't high enough to cause any heat problem. The Arc AAA circuit pushes less than 100mA through the LED from a 1.5V cell.

Rossitron: If you have a bunch of dead solders that you may want to donate, I would be glad to take them /ubbthreads/images/graemlins/smile.gif

I understand that in this application heat is not an issue. I was thinking about the improved thermal resistance because the die would be closer to heatsink than it would be still on the emitter slug, if you had mounted that die on a heatsink.

The specs on the Lux flash give me the impression that they are reject Luxeon white dies in terms of output.
At 1 amp, 25c juntion temp, they are only spec'ed to output 43 lumens "typical".

The thermal resistance is better than a Lux3 emitter (9.3 vs 13 C/W) but this doesn't make up for the lack of output.

Any other ideas?
