In the third picture you can clearly see where the lead has broken off flush with the emitter body.

Hmm, good ideas. The R2 batch I just made I used the new method. I'll have to keep working on it since the method I used was kinda hit and miss as far as getting the emitter centered and fully seated down. I wasn't too happy with the way I just did it. The more I did the better I got.

I lined up the two tabs on each side next to the two pins and soldered both hoping that connecting the larger tab will help in heat dissipation of the die.
