Is this a bad design?

I have a spotlight and it is designed so the 4.5 ah sla battery lays on its side.......the spotlight gives off a chemical smell....but I do not see any corrosion or signs of leakage?

I have not felt the battery while it is charging....but the wall charger gets pretty warm......the plastic case of the spotlight seems to be emanating the smell....and it will never fully charge.....the charging lights click back n forth from green to red......never seen a spotlight with the 12v sla battery laying on its side?

You will need to check to see if the battery is heating up.

It could be that the charger is trying to charge the battery, but the battery is not accepting the charge. This causes the battery to heat up and vent. It also causes the charger to heat up as well.

Charge the battery for an hour, or so, and remove it from the light to see if it is heating up. While you have it out, check the voltage.

Gel cell batteries really don't care what position the battery is in and will work fine on their side or upside down. However, when they wear out they heat up during the charge, and if the charger doesn't shut down they can vent.

Do some more checking and report back and let us know what you find out.

I will do that....but I can't right now....I got it all torn apart...I am in the middle of converting it into a HID spotlight.....I am having trouble figuring out where to mount the ballast.

Probably just the normal "Made in China" type plastic smell. A bad SLA Battery will have a distinctively sharp and acrid smell, different than the generic plastic smell. Kinda hard to explain, but you'd know it if you smelled it.

That is the way this is.....My POB spotlights body is similar to the stinky spotlight....but it has no obnoxious smell at all....mebbe the battery gives off fumes when its charging and it has permeated the plastic?
