Has anyone here used lexan for a lens if they have how did you seal it?
 
Lexan AKA Polycarbonate. Same as original Maglite lens. Seal with an O ring for best results.
 
My experience is with glass and Perspex (nylon) and I permanently glue mine (for best results)

I also used polycarbonate. Mine is thick enough (0.340") that I cut an o-ring groove in the edge of it. Once pressed into the front of the light, it stays with no need of a retaining ring. It would also function as a safety pressure relief if necessary.

Most LED lights, including mine, have a lens not much more than 2" diameter. For those, it's way thicker than necessary, but I had it on hand and it greatly simplified the design.
