So last night I had a little incident with one of my modified flashlight, it was a PK1000 inspired build.

The torch contained an 8s2p lipo battery (Turnigy 20C) of 10Ah / 33.6v fully charged, running a PAR 64 1000W GE 4556 landing light, a PHD-X1 voltage regulator had high settings of 28 and 30.5 volts.

It is quite an embarrassing story, as we have all read stories of liPo failures, and countered with luckily I know better than that, well in this instance my judgment was somewhat off.

The story starts eight weeks ago, I had just finished building the torch, I was so keen to use it that I did not build in an external emergency/storage power cut off, I intended to do this later, however I was called away to work early (internationally). I figured that the quiescent current of the torch would not run it flat in the eight or so weeks i would be gone, this was not the case, I returned a few days ago and found that the cell voltage of the lipos was 0.7v each. The batteries should have been disposed of at this point.

I removed the batteries, slowly balance charged and discharged them, they appeared to have maintained 80-90 percent of their capacity rating, and did not show signs of swelling.

I installed them in the torch and discharged them fairly rapidly, then inspected them, still no problem, I charged and discharged them like this twice, all was well.

The next night some friends came around for some drink's :party: (I'm 23 years old) by the time we were quite merry I grabbed the flashlight and put it on to charge, luckily I sat it next to me where I could see it, the drinks and stories continued, I then heard a fizz and looked down at my torch, DAMMN the lantern body has quite obviously expanded, the torch is quickly placed outside, at this point I will blame alcohol for affecting my judgement, I just left the torch and went to rejoin the party... a few minutes later I smelled burning plastic, luckily there was a fire blanket at hand, as fire was somewhat substantial.

Glad no one was hurt. Everybody forgets how dangerous these things can be until :poof:

As soon as you saw the voltage of the LiPo's at 0.7V, you should have binned them.

Just wondering why you didn't switch the Volts before the regulator?

I had planned to implement a physically opened/closed contact in the system, I just never got around to it, anywhere in the main the circuit would have done.

I will definitely implement this in the future version,and if my paranoia remains high enough add in two 40A automotive relays that operate in union with the voltage regulator.
 
2filthy... Can you explain what the 2 relays that operate in-union will do? As suggested by JimmyM, I added a tiny, simple on & off slide switch in the regulators' red power wire to fully de-power the regulator when not in use in my Q4559x, Par 64 light. I'd like to know if I've done everything I can to ensure the safety of my light?

Also, I have the somewhat older version of this light sold by Harbor freight - at least it looks very similar. Mine has a removable back door for battery charging access. How did you access the balance taps and main discharge leads for charging on your light? I'm thinking of building another light and have been looking for a candidate. I can't find my original host anywhere.
 
I just measured the parasitic current that my spare regulator, it consumes, 5mA through the V sense line, below μA through the power fets, so there is no need for my idea of implementing a high current relay, regardless I was thinking of something like this.

This circuit would be 100% isolated when not in use, however it is not really needed, and I could not guarantee that it would work, as there could be timing errors when the circuit is first switched on, to switch the circuit off the PHD-X1 would have to deactivate the sinking fet of Aux latching output controlling Q1, it would also have to be programmed to activate/sink in the first place.If not something like the above circuit a second safety switch on the handle, that has to be pressed first, like some power tools have.What I would still like to look at implementing is a micro relay in the V sense line, and again having an external circuit close it, and the PHD-X1 latch it. Or just place a switch in the V sense line as you have, as long as you remember to turn this off you are safe.

~This lantern housing does not have any opening apart from the front, it is injection molded as a single piece, having no screws holding it together, apart from the handle. If you look at the pictures you will see that this is where i placed my on/off switch, it is next to your thumb when holding it in your right hand.For charging I used the original jack plug, an 8s capable charger is needed for this, or a switch to charger 4s then the other 4s, though I have not investigated this option.I remove the bulb and balance the cells every few cycles, though they are always fine.I also purchased a small 10 pin plug off ebay ($12usd), I was thinking of making a single balance & charge plugThis host is also unavailable from my previous supplier, though I am waiting to hear back from another store, hopefully they have them, as imo they are one of the best looking hosts available.As stupid as a feel about it, I am lucky that I was aware of the risk, I never charged it when not at home, and in this case I even stayed in the same room as it, and my friends thought I was being a little silly! It was actually about 5 minutes after I removed the charger that it caught fire.
