Just getting into doing any kinds of mods to flashlights.
If I want to drill out my reflector opening to 0.25 inch myself, what tool should I use to do this?

A drill press should work, I did it one time. I wouldn't want to do it again though.

Another option is a reaming tool. I picked one up at Home Depot for abour $7. Lets you slowly make the hole larger.

Got my 2 kits today, but haven't had a chance to try one yet- just got home. Looks good though and quick service! I'll post when I put one in a light later!

This thing is BRIGHT, it works fine with alkies but throw the lithiums in and it screams.

Well...........it's alot brighter than I thought, and very white with tons of throw.
If I had to make a comparison with something.............. well I don't know what to compare it to, but I did get 197 on the ol' light meter

These should fit in other bi-pin lights also. I have a cheap headlamp I want to upgrade. There are some spare room behind its reflector, any suggestions for good 100mA driving circuits (DIY) for two alkaline AA?
(Prefer two cheap AA to three weak AAA)
I had intended to use Luxeon for this project, but this may give enough ligth with better running time.

Here is an easy and safe way to drill out a plastic reflector with a hand drill. Start with the smallest drill that still removes a little bit of material. Set the drill to run in REVERSE. This way you can hold the reflector in your finger tips while you are drilling because the sharp edges of the drill won't catch the plastic and rip it out of your fingers. When the drill is all the way through, reset the drill to FORWARD and wiggle the reflector to remove a little more material. Then go to the next largest size drill in your drill set (mine has 1/64 increments), reset the drill to REVERSE and repeat. You may have to do this in 4 or 5 steps, but it still goes pretty fast. The REVERSE drilling may generate a burr. Just wiggle the drill a little in FORWARD and this should get rid of of the burr. This takes a little longer than a single drill step, but you can do it with a hand drill, and you don't need any clamp to hold the reflector. Hope this helps.
