Hey guys,
I've got an ROP using one of FM's 2x6AA battery holders inside of his "stylish ROP" lights he was selling. Anyways, i was using the light for about 20-30 minutes on and off tonight. At certain times i went indoors where it was too bright for the ROP light, plus it was getting a little warm at the head. So i switched it off and was using my LED light instead. Anyways... it was working flawlessly until all of the sudden when i hit the "on" switch, nothing happened. At first i thought it was a loose connection and after loosening the head and retightening it, it worked again. but then on/off 2 times later, the same thing happened. I then gently hit the light against the palm of my hand a couple of time and it worked again.

But then, the next time i shut her off she wouldn't turn on again. This never happens when the light is on and it all of the sudden shuts off. It's usually when i shut it off then try to turn her back on.

This is really strange. Tonight when i got home, she still didn't work until i shook it a little bit and she worked again. But of course, once i shut her off and tried to turn her back on, she didn't work.

I'm 99% sure that the problem isn't five megas battery adapter. I took it out and i checked the voltage on the pack, it's steady at around 5.8 volts.

I'm kind of clueless here as the light worked 100% perfectly until she started getting pretty warm to the touch. Then at times when i would cycle on/off she started to get flaky.

Any help is appreciated. I woudln't want to be in a situation where i need a really bright light and then have it not work on me.

You might want to take the bulb out and check the solder blob on the base of the bulb as they have a tendency to melt shorting out the bulb. Also 5.8 volts seems a little low, is that the voltage off the charger, after use, or under load? My ROP usually shuts down at about 7.09 volts not under load using sanyo 2500.
 
Check the ground strap if you are using an unmodified stock switch. I built one for a buddy and for some reason I could not get the strap to constantly contact the bulb pedestal no matter how I bent or positioned it which resulted in inconsistant operation as you speak. Did the full switch mod. and haven't had a problem since. Do a search for the mod. as I am at work and don't have time to look for the link.

5.8 is after about 30 minutes of use after a hot off the charger charge. It's after i take the batteries out and stick them to a multimeter. 5.8 isn't under load.

I'll also check the solder blob under the bulb to be sure.

I'll recharge the entire thing and after they are full i will stick a multimeter to each one to see.
 
Ok, i just put all of the cells and topped them off. They all read 1.39 volts hot off the charger. So i'm going to assume that it might be a battery holder. But... what could be the problem though? It's a fairly simple battery holder. Anyone know what to check for? all of the terminals look good.

Update: ok, so i PMed FM after your responses a few hours ago. He replied and said that i should try to tighten the nut at the end slightly. After that, i reinserted all of the batteries. Now my multimeter reads 8.25 volts. Does that sound more normal?
Hopefully, this will fix the problem with the light not cycling on and off.

It also seems a bit brighter. Not sure if it's my imagination. but it really does seem whiter in color. This thing is awesome! Makes my pentalux look like a night light.

The problem is that you melted the lead base of the ROP bulb and now it doesn't make good contact with the base of the bulb assembly in the Mag.

Replace the bulb, or if you're industrious, try applying some solder to the bottom of the bulb and re-make the base.
