Right now I use AS 5 and AS epoxy to attach the pcb to the heatsink but would like to attempt soldering instead. Does anyone have any opinions on how much area or "soldered points" are needed to get increased benefit? Should I still use AS 5 or is it not needed now?

Thanks

Not to mention that to get a nice thin layer, you would need to heat up the heatsink itself (if it were copper, for example).

I do not think that it really does matter from PCB to heatsink. Remember, arctic silver was enough back than when CPUs did not have a heatspreader and needed to remove 100W from <2cm^2
