I've been working on a design for a homemade caving headlamp... I've managed to locate most of the parts I'll need, except for one thing:

I need a 4AA battery pack.

There aren't many headlamps that take 4 x AA batteries, as it turns out. And the ones that do, are pretty expensive. I'm not about to cut the battery pack from my PT Apex, and the Petzl Duo is too expensive to buy just for the battery pack. The Zoom Zora had the same battery pack as the Duo, but those are impossible to find for sale anymore. The Pelican 2640 has a 4AA battery pack, but I'm unsure of the quality or water resistance.

So, does anyone have suggestions on where to find a decent 4AA headlamp battery pack?

Fenix HP10 maybe? A bit pricey for just the battery pack, but water resistant to a good standard and pretty well-made.

Silva has a 2 x 2AA belt pack that might be adapted. Also two of their upper mid-level lights have external 4xAA & 4xC battery packs that might be available as an accessory or spare/replacement part.

Petzl also has quite a few spare parts available.

I've searched for a waterproof 4xAA battery pack myself at the parts and pieces sellers on the net, so far to no avail. If you find something suitable, please do share.

Good Luck!

Would love to hear/see more about your project. I always am interested in someone developing a caving lamp

Yeah, I think I'll have to keep an eye on e-bay.

Petzl's spare parts list only has the battery holder (fits inside the battery case) and the battery case latches... not the Duo battery case itself. I couldn't find a 4AA battery case available from any other company, either (I looked for Silva/Brunton too: no luck).

I'll probably call Petzl & Princeton Tec... maybe one of them will sell me just the battery case? We'll see.

LITEMania does,
and allelectronics
Also radioshack (but is most expensive $5)
Silicone seal it and recharge in case, you can drop this in a pelican case or otter box, well i"m sure you can figure the rest out.

4AA battery cases widely available (Nite's FM superbulb thread, batterystation, etc) are to add wiring and gasket type seal too

DIY solutions - PVC tube with 4AA in series, wire leads with magnets on the end then sealed up.
A large pill bottle (prescription from pharmacy), there's enough room to set 4 across and wire + to - around the series.
I've used both of these with some pride, but i'll admit i've moved onto plastic forms.
