Well, I tested three of these kids in my 3 D Maglite this morning. To my great relief, they actually fit and powered my MR16! They fit, but just barely. The Maglite endcap screws all the way down and seats properly, but it's a tight fit. Just thought I'd give you all an update.

Good new, folks. I received the copper contacts today, and should have about 20 series adapters ready to go sometime next week.

I'm currently in battery adapter hell /ubbthreads/images/graemlins/banghead.gif These little guys are really a pain to put together. Anyway, I'll post some pictures of the final assembly later today. Hopefully, I'll start a b/s/t thread early next week. Sorry for the long delays, but thanks for your patience.

I received the ABS endcaps today. The shop couldn't get any black, so white they are. The good news is that all the pieces fit together perfectly with no epoxy /ubbthreads/images/graemlins/smile.gif That was a big relief for me /ubbthreads/images/graemlins/buttrock.gif Here're some pics so you know what to expect. I don't yet have the copper end contacts, but am hoping to have them shortly. I'll update this thread when I have pics of a completed assembly.

Hi all,

I've been looking for a 4AA to D adapter to complete a MR16 in Mag mod, but haven't had any luck. After finding LEDmodMan's post and 12AA battery holder I was inspired.

I've spent the last couple days toying with a measuring, pricing, and toying with a CAD program. Here's what I've come up with.

This adapter will be a 1-1 replacent for (1) D cell battery. It will hold (4) standard size AA cells. I've assumed an external diameter of 0.553" for the AA and 1.30" for the D. The total height of the adapter will be the standard height of a D cell battery, currently assumed to be 2.415".

The top and bottom pieces will be constructed of CNC machined black ABS and the connecting support columns will be made of fiberglass rods 3/16" thick. The center support will be of hollow Acetal Delrin to facilitate the routing of the jumper wire for series wiring.

At each end of the "cell" will be 2 1" diameter copper disks .016" thick. These will comprise the +/- terminals for the adapter. (Not pictured)

The AA contacts will be made from available parts:

These are actually AAA contacts. The AAs were too big.

Terminals will be wired and soldered, either parallel or series connections, your choice.

Construction joining will be with epoxy.

The jumper wires will be run from the battery contacts through the holes into the depression in the "outside" for soldering. The depression will then be covered by the epoxied on copper contact.

This is just a feeler thread, so no orders yet. If I can generate enough interest for 50 adapters, price will be $13.00 each + shipping. More adapter may or may not reduce the price significantly.

Please post here if you're interested, and how many adapters you'd be interested in purchasing. This is not a commitment to buy, nor is it a commitment for me to manufacture.

I'm willing to front the >$500.00 this project would cost, but if you commit to buy later, please buy!

Last thing, I'm not really happy with the battery contacts, but they're all I could find. If anyone knows where I might find some round AA contacts of small diameter, please let me know! These will work, but the + terminal is only .125" in diamter. This is about the size of some of my NiMH + terminals, but smaller than some alkalines I've measured.

If anyone has any suggestions for improvements or questions please post!

i've been working on a 4aa design, but without a mill or a way to print curcuit boards, it wouldn't work.

$13 is a lot, but i would be greatly interested in at least 2 /ubbthreads/images/graemlins/grin.gif

will this work with rechargable aa's? i hear some of them have a larger diameter than alkalines...

Hey cheif, thaese are really awesome!! I think they will sell to modders who want to mod only one or two lights with them.. I build "extra" mods and a pair of those adaptors adds $26 to the cost of the light, so aren't cost effective in bulk.

I think you might awant to looking into injection molding since that will get costs down to where you'll sell a "jillion of 'em". The problem with that approach is that start up tooling is MUCH more expensive.

Is wiring them in series/parallel as 3V-double capacity adapters an option?

If so, I am definitely interested in two series/parallel wired adapters.

If you go through with this, you will sell many of these.

This is just the ticket for putting Inretech adapters, such as the Super6 & Trilight, in a 2 D cell Mag (overdriven, of course).
 
Sign me up, MR-16 mods now have my full attention, I like bright, and I've done about all I can with a 5W LS.

PS where do you get your AA batts.??
 
Me too!! very interested, I have a couple of mags, MR16 IRC bulbs and just-soldered MR16 sockets to PR bases which I am dying to use!

I am interested in at least 2 (in series), possibly 4 depend on the final price. I also interested in Shankus' series paralel configuration. Keep us posted /ubbthreads/images/graemlins/thumbsup.gif
 
I almost had a heart attack when I saw the number of replies this morning /ubbthreads/images/graemlins/tongue.gif

Couple of points. This adapter isn't really intented to be used by those doing mass mods for resale. I agree the final price is too high. Furthermore, I've noticed many of the large scale modders and manufacturers have switched to 123s in smaller body lights anyway. So these are really intended to be convenience pieces for the small time modder.

I investigated injection molding, but the initial price was just too high and the final number of pieces that would have to be made also too high. For this application, specialty machining is more expensive, but makes the most sense.

Also, it's important to note that in a parallel configuration, this adapter will function exactly like a D cell battery. In other battery holders I've seen, the cells have been configured in 2, 3, 4, or 5 long strings and the strings connected in parallel. That won't be possible with these adapters. In parallel, each will output 1.5V with a postitive terminal on one end and a negative terminal on the other.

On the rechargable question. I have only 3 brands of rechargable AA batteries. 2 of these measure 0.556" in diameter and fit 4 side-by-side in my Mag. My Maha 2000mAh batteries measure 0.559" and will not fit. However, Duracell and Enegergizer batteries will both fit, diameters 0.555" and 0.557". To make matters worse, not all flash lights have the same internal diameter. Best bet is to try and put the batteries in the light you're going to use. If they fit without the adapter, they'll fit with it.

For cheat batteries try http://www.cheapbatteries.com/ I know the website isn't up to par, but I just ordered 60 AA Energizers for $0.30/each. I ordered on Sunday and received my UPS tracking number Tuesday, so they seem okay. Compared to Surefire 123s even at $1.25 each, for the same voltage level you're still paying twice the money! Of course you benefit from the smaller size.

I'll probably let this thread go for a week to gauge interest, but from what it looks like so far this project's probably a go. Really, I can afford to loose some money just because I really want one (or three) /ubbthreads/images/graemlins/wink.gif so I could even go forward with a commitment for 25.

I'd be in for some, quantity depending on price. A 3D Mag with 12 NiMH is mighty tempting for Insane Mods! Nice work! You might find sales increase if someone who had them also assembled a "fits or doesn't" list of common rechargeables (I'm assuming all alks fit). A similar list of flashlight tubes may be nice, too. Just a thought.

Can some of you with calipers measure the inside diameter of some various D cell flashlights and all brands of AA batteries you have? Please email the data to me stating what make and model you've measured, and I'll compile a spreadsheet with the info. Thanks!
 
I'd be interested in at least a pair in series configuration. Potentially another pair in parallel.

Okay, not even 24 hours, and a design revision /ubbthreads/images/graemlins/frown.gif

After laying everything out this morning, I discovered that I can't use a plastic hollow center support rod because the smallest O.D. I can find is 0.25" That's too large and won't allow the batteries to touch and therefore won't fit in the diameter of a D cell.

So I'm going to have to switch to a 3/16" O.D. 3003 aluminum micro tube. Cost will be the same and everything will fit just fine (yay!). I really wanted to try to keep the support parts non conductive, but it's just not feasible with these small confines.

Just FYI.
