So am I working on a project to make a headlight for my dirt bike. The plastic headlight shroud I have decided to use, is designed for MR16 (high beam/spot) and SC4 (low beam/flood). I am going to work on the MR16 first. I will use this thread to keep track of my plan and ask questions and maybe get some answers. :twothumbs

High Level details
Parts:
LED Driver; National Semiconductor LM3424
LED; (7x) CREE XLamp XP-G
Optics; KHATOD PL121406_CRE
Case/Heatsink I will work on after I get the Circuits and PCB designed (1st pass).

More to be added soon.

If you just want an LED headlight, (MR16 in size) buy one from a bike shop (unless you like to have "projects"). I've seen some pretty bright ones...don't remember who made them.

Yes I have seen a few..but they didn't seem like they would be all that bright to me. I'm going for as stupid bright as I can with these lights. :D I enjoy projects and feel like this a good one to learn a few things.

Who in the US is a good place to send out PCB's to for these LED projects?

Another thought; The optics don't list XP-G but the package dimensions given in the datasheet are the same as the XP-E/XP-C so I don't see why it wouldn't work. Fair assumption?
