1. Step one.

Put some silicone grease on the inner O-Ring (thinner one) and then stretch it with your hands a little.

Step 4.

Place the lens, pushing it carefully and trying to distribute pressure all over the surface of the lense. You must avoid to place the lens on a oblique way.

Step 5.

Place the outter o-ring, first one point, then the radial oposite, then 90 degrees, then 270º... 0, 180, 90, 270, 45, 215, 135, 315... till you finish. Using a small amount of silicone grease will make things easier.

Thanks Javier!

In the event that an emitter were to die, is there an easy way to remove the lens without causing damage?

Yes, you need to be carefull for the reversal procedure. Once you have removed the retainining o-ring (outter one) just hit the head of the light against a solid wood surface. My suggestion would be to replace the o-rings. Will post pictures.

Disassembling:

Step 1.

Remove carefully the outter o-ring using pliers.

Step 2. Hit the all the surface of the lips of the head at the same time on a solid wood surface. (If you table is not solid enough place the wood piece over the floor)

Step 3. If the lens is still in place repeat step 2 as many times as needed to remove the lens.

Thanks for that instruction - very helpful.

With both O-rings in place (i.e. with the light fully assembled) how much internal pressure will the lens take before it might pop out?

Up to 40 ATM, but anyway on production lights (I mean not modded) battery chamber and light engine chamber are isolated, so no way pressure build up from batteries will end up on the head (same for potentially corrosive gases )
