Im guessing its because the trustfires are a hair to wide?

but thats a guess.

has anyone had good results widening the internal diameter of a flashlight to make wider cells work?

or is that whole journey a waste of time and i just need to stick with AWs?

Length could be the issue if the trustfire diameter goes in. Might fit but have too much pressure on the springs pushing apart the tailcap contact if the electrical contact isn't through the threads. Is the cell longer than the AW?

If the batteries are too wide, they won't fit in the tube. Batteries that are air-tight require some persuasion. If they fit in and don't work, length is probably the problem (compare to your other batteries or measure. Remember that calipers short-circuit a cell, use tape on the contacts). Try it with the tailcap partially unscrewed, unless the threads are anodized (then it won't help). If changing the barrel length doesn't help, maybe the top button on the battery can't make contact. And so on.

after further inspection it seems the rear tube narrows slightly where it joins the front tube (its a 2 x 18650 light) just enough to stop the wider trustfire battery touching the front battery, ill probably get a file out and modify it (when the 'new toy' feeling wears off)

the cells themselves are no more then 1 mm different in any way.(length or width)

but it appears 1 mm is enough to stop this light functioning as it catches the inside of the front of the rear tube.
