Just finished my first m@g mod

So I just finished my first M@g mod nothing fancy just a DHS sink with a LUXIII and powered by my fishpill driver. I am really happy about the runtime (42+ hours on 2 D batteries), it will be my new car light. My question is how much is optimal to cut the reflector. I have cut it close but the beam is not very good.

You should be able to adjust the focus by turning the head. I usually cut the reflector off flush, maybe that's causing you a problem.

I think the emitter is too far forward. Try moving it out of the reflector a little and see if that helps.

That did it, so next time it would seem I should leave the reflector just a tad longer... also I noticed now if I screw the head on tight it somehow cuts into the body a bit and scratches it...

An excellent rule of thumb is to make sure that when you look into the light from arm's length while it's off, you should see nothing but yellow phosphor in the reflector. In the pic you posted, I could see lots of black from the LED package. That's what tipped me off.

You need to trim the reflector more till you have only the curve part excluding all the stem of the cam.
