I think you mean 0.450" because Osram 64623 envelope diameter is 0.440"

It is safer to use 0.5" opening reflector to prevent any physical contact to bulb.

I just checked 10 still in the box and plastic wrap 64623 bulbs and while most of them had a max diameter of 0.423 to 0.427, 2 of them calipered out beyond 0.443 inches.

Quite a wide variance and something to keep in mind.

Follow FM's advice of 0.45" (0.5" is fine). Important to get MOP or MS reflector surface, as this "projector bulb" has some ugly artifacting.

Way too small to squeeze a large Osram bulb through. You need at least a 12mm opening at a minimum. Probably safer to go with 13 - 15 mm. KD have some OP reflectors with 15mm openings here: http://www.kaidomain.com/ProductDetails.aspx?ProductId=5632
That is easily big enough (I have used that particular reflector with the Osram bulbs).

Will the mop reflector hurt the throw very much? I can't seem to find any beams shots of this bulb with a smooth reflector. How bad would this bulb look with a smooth reflector compared to a stock maglite? Artifacts don't bother me too much.
