Modding an Axa-Basta Comet II Halogen light

For my City-bike, I use an Axa-Basta Comet II Halogen headlight. It is a simple combination light with two white 5mm LEDs and a Halogen bulb, that runs on 4 AA Cells.

I Had the following parts to play with:
One Axa-Basta Comet II Halogen headlight
One LUXEON K2 White LXK2-PW14-T00 (Conrad Partno.: 176078 - 89).
(This Dealextreme SKU 5991 CREE P4 Emitter would outperform it, but I had the Luxeon laying around...)
One Dealextreme SKU 3256 LED Driver
One Dealextreme SKU 1919 35mm Lens/Diffusor

Disassembly of the light is simple. Just unscrew the housing like when replacing batteries and pull out the reflector.

I Made a 1.5mm thick aluminium plate that would fit inside the housing and lens cap where the original reflector for the halogen bulb was. On this plate, mount the original 2x5mm LED PCB and the driver for the new Luxeon. I Used doublesided foam tape to do that.

Remove the contact springs that connect the main PCB to the 5mm LED PCB and the halogen bulb in the original lamp. Instead, solder some wires between the 5mm LED PCB, the new driver PCB and the main PCB as shown in the picture.

This is the front of the mounting plate.

Here the Luxeon LED is glued to the plate with some heat sink compound and Epoxy glue. The Lens/diffusor is glued inside the original clear lens cap using some clear Silicone sealant. The white tape prevents contact between the LED leads and teh mounting plate.


When assembled, a piece of foam presses the plate with Luxeon emitter to the lens/Diffusor as shown below.

The original Halogen bulb with reflector can be discarded now :D

Cover the top of the clear lens cap with some aluminium tape, otherwise the spill of the light wil ruin your night-vision.

After the mod, assemble the light and fix the plat in position with some foam material and some Silicone Sealant (use the Ph neutral kind to prevent corrosion of electronic parts :!:)

The final beam pattern looks something like this on a white attic ceiling:

With 4 Alkaline AA cells, the current consumption is as follows:

Full Bright:
Halogen: 400mA
Luxeon: 500mA

Dim:
Halogen: 250mA
Luxeon: 250mA

5mm LEDs:
Halogen: 50mA
Luxeon: 50mA
The 5mm LEDs normally provide some light to 'be seen' when the batteries are too weak to power the Halogen light. They are OFF in Bright and Dim mode.

I Use this light in the city on my 'Groceries' bike and usually leave it on my bike when I park because after the mod it still looks like a normal light :)
